The thickness of the rigid box in no way balances the requirement of the product, and honestly, any customer with slight critical thinking might start doubting the quality of the actual product itself, as the overdone packaging seems to be a technique for diverting attention.

<h2 class="MsoNormal">Step 2: Die-Cutting and Scoring: Tighter Tolerances Than You'd Expect</h2>
Custom rigid boxes are available in a range of structural configurations: hinged lids, magnetic closures, two-piece set-up boxes, drawer-style designs, and collapsible panels. All these structures need their individual die sets. This step is where precision and expertise matter more than some brand managers realise.
Once the board weight is decided on, the greyboard is die-cut and scored to the box dimensions.
This step matters because the outer wrap, the paper, fabric, or leatherette layer applied over the board, needs to align cleanly across every surface. Scoring that's even slightly off produces bubbled corners, edges that don't sit flat, or lids that won't close flush. Even the slightest mistake in setting the print files can seriously impair the end look and feel, and more importantly, the functionality of rigid boxes.

The die-cut style of the rigid boxes is one of the key contributors to the overall box price. The first-order tooling cost is usually a one-off cost which can be spread for bulk or repeat orders, making bulk and repeat packaging styles one of the easiest and fool-proof ways to reduce per-unit costs.

<h2 class="MsoNormal">Step 3: Printing: Before the Wrap Goes On</h2>
Something that sounds surprising for people ordering rigid boxes for the first time is that the outer wrap is printed before it&rsquo;s applied to the board. Not after. That means the entire print job happens on a flat sheet, and a flat sheet, once glued and wrapped around a 3D structure, behaves differently than it looks on screen, as the edges will fold and the corners will turn. A design might look perfectly centred on flat proof, but can drift away once it&rsquo;s applied to the box. This is exactly why reviewing physical proof before a full run matters.
This is also why setting the tolerances correctly and choosing the right board thickness is critical.

Offset printing (lithography) is used in high-volume printing jobs. Offset printing has a distinct advantage because it can print sharp and consistent colours, which may be necessary for Pantone colour matching. If you require Pantone-matched branding, then this method should work well.
Digital printing is preferred when the order is not very large or when variations between SKUs need to be applied. Setup time is much shorter here compared to offset printing, but the colour quality may be somewhat inconsistent.
